Checking a Steel Building for Hail Damage After a Storm

The storm lasted eleven minutes. When it moved off, the gravel around a customer's 40x60 shop was white with stones the size of golf balls, and he called me before the ice had melted to ask one thing: is my steel building ruined?

The storm lasted eleven minutes. When it moved off, the gravel around a customer's 40x60 shop was white with stones the size of golf balls, and he called me before the ice had melted to ask one thing: is my steel building ruined? It was not. But two panels on the west slope had cracked paint along the ribs, and one ridge cap had a fastener pushed clean through its washer. Neither problem was visible from the ground.

Checking a steel building for hail damage is mostly about knowing where to look and what to write down before the insurance adjuster arrives. A dent is usually cosmetic. A broken seal or a chipped coating is not, because that is where water and rust start. This is the walk I do after every serious hailstorm, in the order I do it.

Why Hail Damage on a Steel Building Is Easy to Miss

Steel panels shrug off hail far better than asphalt shingles. A 26 gauge roof will often take one inch stones with nothing worse than shallow dimples you only see when the sun is low.

The damage that costs money later hides in three places: the painted finish on top of the ribs, the rubber washers under each screw, and the trim pieces that are thinner than the main panels. Hail hits the high points of a corrugated profile first, so the ribs take most of the force. A paint crack there is a hairline you can miss from two feet away.

What to Do in the First 48 Hours

Do not climb anything while the roof is wet. Start on the ground.

  1. Photograph the stones before they melt, with a coin or tape measure beside them for scale.
  2. Note the date, the time and the direction the storm came from. The windward walls and slopes will carry most of the damage.
  3. Walk the perimeter and photograph every wall from the same distance, corner to corner.
  4. Check the inside of the building for drips, wet insulation facing or light showing through fastener holes.
  5. Look at soft metals nearby: gutters, downspouts, vent caps and HVAC fins. Dents there are the easiest proof of hail size for an adjuster.

Inspecting the Roof Panels Up Close

Once it is dry, get up on a ladder at the eave or use a lift if the pitch is steep. On a low pitch 1:12 roof you can walk the panels, but only on the flats near the purlins, never in the middle of a span.

Dents versus coating damage

Run your hand along the ribs. Smooth dimples with the paint intact are cosmetic. A dimple with a starburst crack in the paint, or a spot where the coating has flaked to bare metal, needs attention. On Galvalume or galvanized panels, any scratch through to the base steel will start to show orange within a few weeks in humid weather.

Fasteners and washers

On a screw-down roof there can be 3,000 or more exposed screws. You do not need to check every one, but check a sample from each slope. Look for washers that are split, flattened or pushed sideways, and for screw heads with chipped paint. A damaged washer is a leak waiting for the next rain. If you find several in one area, the whole area likely took the same hit.

Trim, ridge cap and skylights

Trim is often 29 gauge even when the panels are thicker, so it dents deeper and tears more easily. Polycarbonate skylight panels are the most fragile part of the roof. A single crack lets in water and UV and grows with every heat cycle.

Walls, Doors and the Parts Owners Forget

Wall panels usually escape the worst of it unless the storm came with strong wind. Roll-up doors deserve their own look, because a dented slat can bind in the track and wear the opener motor. Run each door through a full cycle and listen for scraping.

Also check window flashing and the base trim at the slab. Hail piles up there, so coating damage at ground level sits in meltwater for days.

The Advice I Disagree With

You will hear two pieces of advice after a hailstorm, and I think both are wrong for most owners.

The first is that cosmetic dents are not worth reporting. Many policies cover cosmetic hail damage on metal roofs unless a specific exclusion was added, and some owners have that exclusion without knowing it. Read your policy before deciding the dents do not count. Even if they are excluded, documenting them protects you if a coating failure shows up a year later in the same spots.

The second is that a dented roof needs full replacement. Unless the panels are punctured or the coating is broken across most of a slope, replacement is usually money spent on looks. Spot repairs, new fasteners and touch-up coating will restore the weather seal for a fraction of the cost.

Repairs You Can Do and Ones You Should Not

Small repairs are well within reach of a careful owner. Replacing a damaged screw with an oversized one, 1/4 inch instead of #12, gives a fresh bite into the purlin and a new washer seal. Touch-up paint from the panel manufacturer, matched by color code, seals small chips. For coating damage on the ribs, clean the spot, treat any surface rust, and coat it the same week. The steps in our guide to stopping rust early apply directly here.

Leave the following to a contractor: punctured panels, cracked skylights on a steep roof, damaged ridge cap over a span wider than you can reach safely, and anything that requires removing panels. If a seam or lap has opened, the approach in resealing a metal roof without replacing the whole panel is often enough, but get a second opinion if the lap was bent by impact.

Budget roughly 15 to 40 dollars per square foot of panel for professional spot replacement, depending on access and whether the color is still in production.

Building a Record for the Next Storm

The owner who handles a hail claim fastest is the one who already has baseline photos. Once a year, on a clear day, photograph every roof slope and wall from fixed points. Store them with the panel color code, gauge, coating type and the date the building went up. When the next storm comes, you can show the adjuster exactly what changed.

FAQ

How big does hail need to be to damage a steel roof?

Stones under about one inch rarely do more than cosmetic denting on 26 gauge panels. Above 1.5 inches, coating cracks and washer damage become common, and thinner 29 gauge trim can dent at smaller sizes.

Will a dented steel roof leak?

A dent alone does not leak. Leaks come from damaged washers, punctures, opened laps and cracked skylights. That is why the fasteners deserve more attention than the dents.

How soon should I file an insurance claim?

As soon as you have photos. Most policies set a deadline, often one year from the storm, but filing early means the damage is fresh and easy to tie to a specific date.

The Practical Takeaway

After a hailstorm, check the washers before the dents, photograph the soft metals first, and fix any bare metal within the week. Do that and a storm becomes a weekend of small repairs rather than a rust problem two winters later. For the rest of the yearly routine, browse our maintenance guides.
